Oil Change Schedule
The most critical maintenance item. Regular oil changes extend engine life exponentially.

Important Notes
- Always replace oil filter with every oil change
- TDI engines must use diesel-approved VW 505.01 oil
- Do NOT use synthetic 0W-30 in older 1.8T turbo (too thin when cold)
- Check oil level 5 minutes after shutting down engine
- Use proper torque spec for drain plug to avoid stripping aluminum pan

Timing Belt Kit Components
When replacing timing belt, always replace these items to avoid future work:

Timing Belt Service Tips
- Job should take experienced mechanic 4-6 hours labor minimum
- Plan for $800-1,200 labor + $400-500 parts per vehicle
- Take photos of belt alignment marks before removal
- Use camshaft locking tool (T40001) to hold timing marks
- Check oil pan gasket while you're in there (often leaks at same age as belt)
- Replace all coolant hoses while coolant is drained for water pump
Fluid Service Schedule
Hydraulic and cooling fluids are lifeblood of the drivetrain. Use only OEM-approved specs.

Service Interval: Every 2 years (regardless of mileage)

Fluid Mixing Warnings
Coolant:
Never mix G11 (green) with G12/G13 (pink/purple). They are chemically incompatible. If converting from G11 to G12, flush the entire system twice with distilled water first.
Transmission Fluid:
Manual: Use ONLY GL-4. GL-5 sulfur additives destroy synchronizers. Automatic: Use ONLY VW ATF G 052 162. Mixing causes shuddering and eventual failure.
Power Steering:
Pentosin CHF 11S only. Substituting with Dexron or ATF will destroy the power steering pump. The hydraulic pressure is too high.
Brake Fluid:
DOT 4 only. DOT 3 has lower boiling point and will fade under hard braking. Never mix DOT 3 and DOT 4.

Brakes are safety-critical. Service intervals depend on driving style and pad material.
Front Brake Pads
Service Interval: 30,000-50,000 miles
Part Type: Semi-metallic or ceramic

Notes: Inspect rotors for wear. Replace in axle sets.
Rear Brake Pads (disc) / Brake Shoes (drum)
Service Interval: 40,000-60,000 miles
Part Type: Disc or drum depending on year/model

Notes: 99.5+ mostly disc brake. Older models may have drums.
Front Brake Rotors
Service Interval: 60,000-80,000 miles or when worn to minimum thickness

ABS Module
Service Interval: Replace if codes present or pump cycles constantly
Part Type: OEM Bosch ABS unit
Notes: Common failure around 100k+ miles. Check for TSB updates.
MK4 GLI uses Bosch ABS system with Brembo front calipers (1.8T/2.0) and Girling rear calipers. VR6 may have different brake package. Check your invoice or ETKA for exact caliper part numbers before ordering.
Ignition System Service
Spark plugs and coils age with time and heat. Replace at specified intervals.

Ignition System Troubleshooting
Misfiring / Rough Idle (1.8T)
- Check coil pack connections for corrosion
- One bad coil affects one cylinder - check codes P0300-P0308
- Coil packs cost $50-80 each; labor ~$30/coil
- Replace all four proactively at 80k+ miles
Hard Starting (VR6)
- Check ignition wires for cracks or loose connections
- Weak spark = failing coil or old plugs
- Ensure spark plug gaps are correct (too wide = weak spark)
- Compression should be 180+ psi on all cylinders
Cold Start Issues (TDI)
- Glow plugs failing if taking >5 sec to start in 40°F weather
- Glow plug control module can also fail (check codes P0670-P0674)
- Replace all 4 glow plugs at same time
- Glow time decreases with age - even "working" plugs weaken
Check Engine Light (All)
- P0300 = Random/multiple cylinder misfire
- P0301-P0304 = Specific cylinder misfire
- Check coil/wire condition FIRST before replacing plugs
- Also check for vacuum leaks and fuel pressure

Control Arm Bushings (Front)
Service Interval: 80,000-100,000 miles
Symptoms: Clunking when turning, uneven tire wear, steering play
OEM Part: VW lower control arm assembly with bushings
Upgrade Option: Powerflex or Brembo sport bushings
Torque Spec: Balljoints: 35 Nm (25 ft-lbs), frame bolt: 120 Nm (90 ft-lbs)
Tie Rod Ends (Inner & Outer)
Service Interval: Inspect annually, replace if torn/loose
Symptoms: Steering wobble, uneven wear, side-to-side play
OEM Part: OEM VW tie rod end (includes lock nut)
Upgrade Option: Powerflex tie rod end
Torque Spec: 40 Nm (30 ft-lbs) + lock nut
Wheel Bearings (Front)
Service Interval: Replace when noisy or grinding
Symptoms: Grinding/rumbling at specific speed, ABS light on
OEM Part: FAG or SKF complete wheel bearing assembly
Upgrade Option: OEM only - no real upgrades
Torque Spec: Hub/axle nut: 210 Nm (155 ft-lbs) on 1.8T/2.0; 190 Nm VR6
Sway Bar Links (Front & Rear)
Service Interval: 50,000-80,000 miles
Symptoms: Clunking over bumps, excessive body roll
OEM Part: OEM VW sway bar link assembly
Upgrade Option: Powerflex sway bar bushings + adjustable links
Torque Spec: Sway bar end link: 45 Nm (33 ft-lbs)
Strut Mounts (Top)
Service Interval: Replace with struts (100k-120k miles)
Symptoms: Clunking under hard braking, rattling
OEM Part: OEM strut top mount bearing plate assembly
Upgrade Option: Included in strut replacement kits
Torque Spec: Three top nuts: 25 Nm (18 ft-lbs) each
Struts / Shocks (Front & Rear)
Service Interval: 80,000-120,000 miles or when bouncy
Symptoms: Poor handling, excessive bounce, uneven tire wear
OEM Part: OEM Volkswagen gas-charged struts
Upgrade Option: Bilstein B6, KW V1, or Hypersport coilovers
Torque Spec: Lower strut bolt: 115 Nm (85 ft-lbs)
CV Boot Inspection
Service Interval: Inspect every oil change; replace if torn
Symptoms: Grease on inside of wheel, clicking when turning
OEM Part: OEM CV axle assembly
Upgrade Option: Aftermarket CV axles (Meyle, GKN)
DIY Suspension Inspection Checklist
- Check for grease/dirt on inside of wheels (torn CV boots)
- Turn steering wheel fully left/right - listen for clicking (CV joint)
- Listen for clunking over bumps (control arm bushings, sway bar links)
- Check tire wear pattern (inner/outer wear = alignment, bushing wear)
- Push down on each corner - should bounce once, not repeatedly
- Look under car for cracked/separated rubber bushings
- Feel play in tie rods (grab wheel at 3/9 o'clock and shake)
Common Failure Items by Mileage
This timeline shows what typically fails at each mileage range. Plan ahead and budget accordingly.
- Ignition Coil Packs (1.8T) - extremely common failure
- PCV Valve clogging - check for oil in inlet
- Cam Chain Tensioner (VR6 early revision) - premature rattle
- Sway bar links showing play

- Water Pump - MUST replace with timing belt
- Thermostat housing O-ring leaks

- CV Boot tears - water ingress into joint
- Window Regulators failing (power windows stuck)
- ABS Module code P0657 or constant pump cycling
- Turbo boost hose cracking (1.8T)
- Third brake light (rear) bulbs failing

- Turbocharger Internal Seals leaking - blue smoke
- Oil Consumption increases (0.5-1qt between changes)
